Using Automation to open Word and create mailmerge document and then Print

I have run into a very strange problem recently. I have a program that
creates text data files, then opens MS Word (versions 97- 07), opens a
document containing mailmerge fields, then performs the mailmerge. At this
point the user can print the document using Words own prints functions.
Everything is fine to this point. On computers with Printers connected thru
USB they will sometimes get the following message: "Windows cannot print
due to a problem with the current printer setup."

This problem only started in July. Nothing new with my program had been
added and the problem has occurred on at least 5 different computer/printer
parings. Different computers &printers models & manufactures and version of
MS Word. I have found 2 fixes that partially work. One, run the repair
option in MS Office CD. On 3 of the systems the problem has not returned.
The other 2, when the problem returned about a month later and the repair
option did not work a second time, I deleted the print drivers, restarted
the computers and let windows re-install the driver. This allows everything
to work again for about a month or so.

These last 2 systems have a few additional things in common. Both are Dells
(different models), both are connected to HP printers using USB cables(again
different model printers), and both are running Windows Vista. One is
running Word 2003, the Word 2007. The last time both of these systems
failed was on the same day, last Thursday (they are not on the same local
network). I am thinking that there maybe some sort of update from Microsoft
or some other source that is being installed that is altering a parameter
for USB.

If anybody has any insight on this problem it would be appreciated.

fyi: I found that running the repair on office also fixes the same error
when printing from Internet Explorer.
